In the high-stakes world of Nigerian manufacturing and industrial automation, there is a recurring nightmare that keeps plant managers awake at night: the sudden, catastrophic cable snap. Whether you are operating a high speed packaging line in Lagos or a heavy duty crane in a Port Harcourt shipyard, the reliability of your moving cables is the difference between a profitable day of production and an expensive afternoon of downtime.
When a cable fails inside a machine, it rarely happens in isolation. A snapped cable often leads to short circuits, sensor failures, and physical damage to the machinery itself. This is where the engineering brilliance of Igus Germany comes into play.
As the Sole Distributor for Igus in Nigeria, Deepee Industrials Limited is proud to bring these world-class solutions to our local industries. In this deep-dive article, we will explore why standard cable management fails and how Igus Energy Chains provide the protection your machinery deserves.
Frequent cable defects in moving applications
Broken wires

Core rupture is the failure of electrical conductivity in cables due to broken copper wires caused by mechanical overloading/tensile strain of the individual cores under continuous bending stress.
Core rupture is usually caused by incorrect stranded wires and/or incorrect pitch directions and lengths. Although the use of stranded wires that are too thin offers more flexibility, it can lead to breakage in the long term. igus® relies on an optimised combination of individual wire diameter and pitch direction or pitch length, which has resulted from endurance tests in the igus® test laboratory.
Corkscrew

A corkscrew is the term used for an externally recognisable screw-like deformation of the entire cable caused by mechanical overload/tensile strain during the bending process. A corkscrew is usually caused by a faulty cable structure. Cores wound in layers, an outer jacket extruded onto a hose or a missing core can lead to problems here. In addition, an application outside the specified parameters (bend radius too small, travel too long) can lead to corkscrews.
To avoid corkscrews, igus® relies on cores wound in bundles for cables with more than 12 cores. The cores are stranded several times and therefore change the inner and outer radius of the bent cable several times at the same distance. This ensures that the tensile and compression forces are compensated and significantly extends the service life of a cable.
Insulation damage

Insulation damage can cause short circuits in electrical cables due to damage to the insulation around the conductor. This can be caused by material fatigue under continuous bending stress or material abrasion within the stranded structure. Single wire breaks in the conductor or the braided shielding lead to puncturing of the insulation.
To prevent insulation damage to the core insulation, materials such as TPE or PVC are used that do not stick together. The insulation materials are also tested in millions of test strokes in the igus® test laboratory.
Jacket damage

Jacket swelling or jacket damage refers to damage to the outer jacket of a cable. The jacket becomes soft and misshapen or breaks until the stranding or the shield can be seen. This can be caused by the wrong choice of material in terms of the oils or other chemical materials used. An ambient temperature that is too low can also lead to jacket damage if the temperature is too far below the minimum temperature specified in the data sheet. As soon as jacket swelling or jacket damage occurs, the cable must be replaced immediately.
To avoid jacket breakage, it is recommended that the temperature range and oil resistance of a cable be considered first and foremost. If cables are used in oil-free environments, non-oil-resistant PVC cables are sufficient, provided the permanent ambient temperature is above 5°C. If cables come into contact with oils, chainflex® cables with a PUR or TPE outer jacket are recommended. Cables with a TPE jacket are also resistant to organic oils. The oil resistance of all chainflex® cables is specified according to DIN standards. These jacket materials are also suitable for temperatures of -25°C (PUR) or even -35°C (TPE) for permanent use in the energy chain.
Shield wire breakage

Shield wire breakage is the term used to describe overloading of the shield wires that protect a cable from the effects of electromagnetic compatibility. The consequences of a break range from reduced shield effectiveness to short circuits when sharp wire ends pierce through the non-woven fabric or foils into the core. The cause is often an unfavourable braid angle. If the shield can be easily pushed over the jacket after the stripping process, this is a sign that the cable is not suitable for use in energy supply systems.
In order to prevent shield wire breakage, igus® has conducted long-term tests to determine a braid angle that is as flat as possible as the optimum shield braid angle for energy chain-compatible cables. This angle neutralises the tensile forces and is therefore suitable for energy chains. The strong inner jacket provides additional protection so that the shield cannot move uncontrollably.
The Anatomy of a Cable Snap: Why Traditional Methods Fail
To solve the problem of cable failure, we must first understand why it happens. In most industrial applications, cables are required to move constantly. They bend, twist, and slide thousands of times per shift.
The Fatigue Factor
Traditional cables are often housed in rudimentary flexible conduits or, worse, left hanging. Over time, the internal copper strands of these cables undergo mechanical stress. This is known as "copper fatigue." Eventually, the strands snap one by one until the cable can no longer carry a signal or power.
The "Corkscrew" Effect
When cables are moved without proper guidance, they tend to twist. This twisting action creates a "corkscrew" effect where the internal cores of the cable bunch up and eventually burst through the outer jacket. This is a primary cause of machine failure in Nigerian factories that use generic, non-motion rated cables.
The Igus Germany Advantage: Engineering for Motion
Igus is not just a manufacturer; they are the pioneers of "Motion Plastics." While other companies focus on static components, Igus Germany has spent decades perfecting materials that thrive under constant friction and movement.
The Science of e-chains
The Igus Energy Chain, or "e-chain," is a high-performance plastic cable carrier designed to guide and protect cables and hoses. Unlike metal carriers that can rust or heavy rubber hoses that add unnecessary weight, Igus e-chains are made from optimized high-performance polymers. These materials are lightweight, corrosion-resistant, and designed for millions of cycles.
Chainflex: The Only Cable Built for the Chain
A common mistake is putting standard electrical cables into a high-quality carrier. Igus solved this by developing Chainflex cables. These cables are specifically engineered to work inside an energy chain. They feature a unique "bundle design" that prevents the corkscrew effect and ensures the cable can withstand the tightest bending radii without snapping.

We know that heat, dust, and power fluctuations are real challenges here, and we select Igus components that are rated to handle these exact conditions.
Key Benefits of Using Igus Energy Chains
Significant Reduction in Downtime
The most immediate benefit of installing an Igus e-chain system is the elimination of unplanned stops. When your cables are guided correctly, the risk of a "snap" is virtually eliminated. This allows your maintenance team to focus on proactive improvements rather than emergency repairs.
Space and Weight Savings
Igus Germany designs their chains to be compact. This allows you to fit more cables and hoses into a smaller footprint. Because they are made of polymer plastics, they are significantly lighter than traditional steel carriers, which reduces the energy required to move the machine.
Protection Against Harsh Environments
Nigerian industries often face harsh conditions, from the salt air of the coast to the abrasive dust of northern mills. Igus e-chains are resistant to chemicals, oils, and extreme temperatures. They act as a shield, protecting your expensive signal and power cables from external damage.
Economic Advantages: Lowering Your Total Cost of Ownership
Many procurement managers make the mistake of looking only at the initial purchase price. However, at Deepee Industrials Limited, we encourage our clients to look at the "Total Cost of Ownership."
A generic cable carrier might be cheaper on day one, but if it fails after six months and causes a week of lost production, it is the most expensive item in your factory. An Igus system, correctly specced by the Deepee technical team, is an investment that pays for itself through years of trouble-free operation. We help you meet your requirements economically by ensuring the solution lasts for the long term.
Applications in the Nigerian Market
The versatility of Igus products makes them suitable for a wide range of sectors in Nigeria:
Food and Beverage
In bottling and packaging plants where hygiene is critical, Igus e-chains are perfect because they do not require external lubrication. There is no oil or grease to contaminate the production line.
Oil and Gas
For heavy duty offshore applications, Igus provides plastic chains that can replace heavy, rusting steel chains. These systems are used on drill floors and pipe handling equipment to ensure safety and reliability in the most demanding conditions.
Manufacturing and Material Handling
From CNC machines to overhead cranes in warehouses, Igus energy chains ensure that power and data signals are delivered without interruption, regardless of the travel distance.
